Opis:
This paper presents a new power measurement system which allows recording the power consumption profile and determining its components related to all the controlled axes. The system is based on computer processing of signals generated by current and voltage sensors connected to spindle and axis driving electric motors. It should be noted that these motors are controlled independently with different frequencies and voltages. By using LabVIEW data acquisition system, it is possible to record total power consumption and its components during a typical machining operation. This study concerns the power consumption in a sequence machining process consisting of hard turning and ball burnishing operations under variable machining conditions.

Opis:
The different technological operation can form the variety of surface with the different functionality. In this paper the surface texture produced by hard turning of a quenched 100Cr6 steel of 62-64 HRC hardness using mixed ceramic (MC) tools and subsequent superfinishing and multipass burnishing operations is characterized by means of a number of roughness parameters. Both conventional and wiper MC cutting tool inserts were employed. The main objective of this study is to improve service properties of the turned surfaces of bearing parts by additional removal and non-removal treatments in order to obtain smoother surfaces with lower surface roughness and better bearing characteristics.

The purpose of this research is to asses the functionality of surfaces produced by CBN hard turning, ball burnishing and superfinishing for improving the surface finish of parts made of high-strength, low alloy 41Cr4 steel with a hardness of about 57 HRC. Machined surfaces were characterized usin 3D scanning techniques. A set of 3D roughness parameters and real 3D surface topographies produced by the above-mentioned machining operations were estimated and determined.This investigation confirms that sequential processes based on initial CBN hard turning allows producing surfaces with better service properties.The main conclusion is that this sequential technology can partly eliminate grinding operations when hard machining is not enough to produce the desired surface finish.

This paper presents the practical application of a power measurement system based on computer processing of signals generated by current and voltage sensors connected with spindle and axis driving electric motors. Opis:
A material model for strain rate and temperature dependent asymmetric plastic behavior accompanied by phase transformation induced plasticity (TRIP) as an important phenomenon in steel production and machining processes was developed. To this end the well-known Johnson-Cook flow stress model has been extended by the concept of weighting functions considering the asymmetric plastic material behavior under tensile, compressive and torsion load. Furthermore, the extended Johnson-Cook model has been combined with the Leblond approach regarding the ductility increase by transformation induced plasticity occurring during hard turning of AISI 52100. On the basis of the theoretical approach for calculating the flow stress with consideration of the viscoplastic asymmetry, a material routine for the FEM-software DEFORM has been implemented. The material and friction model coefficients have been determined in accordance with force and surface temperature measurements during hard turning of AISI 52100. The model takes the phase transformations between martensite and austenite and the influence of externally applied stress on the austenite start temperature into account.

The purpose of this research is to test the applicability of ball burnishing for improving surface integrity produced in hard machining on parts made of high-strength, low alloy 41Cr4 steel with hardness of about 57 HRC. Machined surfaces were characterized using 2D and 3D scanning techniques. Moreover, the distribution of microhardness beneath the surface was determined and the microstucture of the sublayer was examined using SEM/EDS technique. This investigation confirms that ball burnishing allows producing surfaces with acceptable surface roughness and better service properties. The main conclusion is that this sequential technology can partly eliminate grinding operations when hard machining is not enough to produce the desired surface integrity.

Hard turning is a machining process that is widely used in the precision mechanical industry. The characterization of the functional surface texture by the ISO 13565 standard holds a key role in automotive mechanics. Until now, the impact of cutting conditions during hard turning operation on the bearing area curve parameters has not been studied (ISO 13565). The three parameters Rpk , Rk and Rvk illustrate the ability of the surface texture to resist friction. In this work, the main objective is to study the impact of cutting conditions (Vc, f and ap) of the hard turning on three parameters of the bearing area curve. The statistical study based on response surface methodology (RSM), analysis of variance (ANOVA) and quadratic regression were performed to model the three output parameters and optimize the input parameters. The experimental design used in this study is the Taguchi L25 orthogonal array. The results obtained show that the cutting speed has a greater effect on the bearing ratio curve (Rpk , Rk and Rvk ) parameters with a percentage contribution of 37.68%, 37.65% and 36.91%, respectively. The second significant parameter is the feed rate and the other parameter is significant only in relation to Rpk and Rk parameters.

This paper presents the experimental results of the role of ball burnishing in improving of the surface integrity produced in finish hard machining of hardened 41Cr4 steel. The characterization of the surface integrity includes two standardized sets of 2D and 3D roughness parameters, the distributions of microhardness, residual stresses and the microstucture of the sublayer which was examined using SEM/EDS technique. The functional properties of the surface layer were predicted and discussed. This study reveals that ball burnishing performed on hard turned surfaces improves not only surface roughness but also results in better service properties compared with those generated by CBN hard turning.
W artykule przedstawiono analizę wyników doświadczalnych dotyczących roli nagniatania tocznego kulką ceramiczną w polepszeniu właściwości warstwy wierzchniej wytworzonej podczas wykończeniowego toczenia utwardzonej stali 41Cr4. Charakteryzacja wytworzonej warstwy wierzchniej obejmuje określenie dwóch zbiorów znormalizowanych parametrów chropowatości powierzchni, rozkład wartości twardości naprężeń własnych oraz badania mikrostruktury metodami mikroskopii elektronowej EM/BSE/EDX. Analiza wyników badań pozwala stwierdzić, że nagniatanie kulką po toczeniu na twardo poprawia nie tylko chropowatość powierzchni, ale również polepsza właściwości eksploatacyjne w porównaniu z efektami toczenia narzędziami z CBN.

Nowadays, finishing operation in hardened steel parts which have wide industrial applications is done by hard turning. Cubic boron nitride (CBN) inserts, which are expensive, are used for hard turning. The cheaper coated carbide tool is seen as a substitute for CBN inserts in the hardness range (45–55 HRC). However, tool wear in a coated carbide tool during hard turning is a significant factor that influences the tolerance of machined surface. An online tool wear estimation system is essential for maintaining the surface quality and minimizing the manufacturing cost. In this investigation, the cutting tool wear estimation using artificial neural network (ANN) is proposed. AISI4140 steel hardened to 47 HRC is used as a work piece and a coated carbide tool is the cutting tool. Experimentation is based on full factorial design (FFD) as per design of experiments. The variations in cutting forces and vibrations are measured during the experimentation. Based on the process parameters and measured parameters an ANN-based tool wear estimator is developed. The wear outputs from the ANN model are then tested. It was observed that as the model using ANN provided quite satisfactory results, and that it can be used for online tool wear estimation.

Artykuł zawiera analizę powierzchni obrobionej po toczeniu stali hartowanej. Bazując na modelu strefy skrawania został przeanalizowany obszar tworzenia chropowatości powierzchni. Zjawiska obserwowano przy zastosowaniu skaningowego mikroskopu elektronowego (SEM) wraz z analizą składu oraz interferometru światła białego. Zdjęcia ostrza skrawającego zarówno od strony powierzchni przyłożenia, jak i natarcia przeanalizowano z punktu widzenia tworzenia powierzchni. Dokonano analizy zdjęć powierzchni oraz ilościowego porównania mikronierówności powierzchni po toczeniu z teoretycznym odwzorowaniem ostrza w materiale obrabianym.
The article contains an analysis of machined surface after turning of hardened steel. The area of formation of surface roughness was analyzed based on the model of the machining zone [1]. Normalized unit force distribution on the rounded cutting edge indicates the presence, outside the chip formation and the creation of surface area, an area of dominant normal stress. This area takes part in the phenomenon of separation of the material. Depending on the elasto-plastic properties of work material at a given temperature (the ability to strengthen before the tool) the material from the zone of dominant normal stresses is burnished and flows under the tool causing the increase of the surface roughness. For hardened steel the plastic flow capacity is limited. This reduces the amount of material side flow, described also in [2-8]. The phenomenon was observed using scanning electron micro-scopy (SEM) [9] together with EDS analysis [10] and also with the use of white light interferometer[11-14]. Machined surface and tool wear in hard turning were particularly investigated in [15-21]. In this paper digital images of the cutting edge from flank and rake faces were analyzed from the perspective of creating a machined surface. An analysis of surface images was performed together with the quantitative comparison of surface asperities after turning to the theoretical roughness profile.
